For working windows you need 2 spare windows. Lie them in an oven at 180degC with the Lexan on top and wait for it to mould to the shape of the window.
Then you can cut out the shape and the holes and install them

Have you already swapped windshield? I'm a complete newbie so I don't have any advice for you, but I would be interested in hearing about your experiences with this.

actually cost vs PITA and weight savings are a joke. scrapping the whole idea.

I think the rear window is a good idea plus some manual winders for the fronts.

I thought about it and laying perspex over and shaping it with a heatgun might work if the perspex doesn't burn.

the best way to do that with perspex is to make a gas chamber and find the ideal heat point and use that to melt them over, If you use a heat gun more than likely they will burn in spots

Agreed, I know powdercoaters use the same temperature and have large ovens - if you have any connections it might be worth a try.

Today I bought a sheet of polycarbonate 2,4m X 1,2m X 1mm and it was only $44 and weighed about 3kg, it's enough to do the whole car but I'd suggest 3mm or 5mm.
